A motorized dimmer variac (motor-operated variable autotransformer) is an industrial device designed for smooth, step-less, and automated AC voltage regulation from 0V to 100% (or 115%) of the supply voltage.
Unlike solid-state electronic dimmers (such as thyristor or TRIAC controllers) that chop AC waveforms and generate high-frequency electrical noise, a motorized variac preserves a pure sinusoidal output waveform with zero distortion, making it the preferred solution for industrial heat treatment, high-voltage test benches, and automated manufacturing lines.
1. Core Construction & Components
A motorized variac combines high-precision electromechanical engineering with electromagnetic induction:
- Toroidal Core: High-permeability CRGO (Cold Rolled Grain Oriented) silicon steel wound into a seamless doughnut (toroid) shape for minimal magnetic flux loss.
- Copper Winding Track: Precision-wound insulated electrolytic copper wire with a precision-machined, smooth exposed commutator path along the top surface.
- Carbon Brush Assembly: A high-conductivity carbon-graphite contact brush that traverses smoothly across the bare copper track without scratching or sparking.
- Drive Motor & Reduction Gearbox: A synchronous AC or DC servo motor coupled with a high-torque reduction gearbox to drive the carbon brush arm with precision micro-steps.
- Limit Microswitches: Safety limit switches that disconnect motor drive power when the brush reaches minimum (0V) or maximum travel limits.

2. Working Principle & Automated Voltage Control
The operating principle is based on Faraday’s law of autotransformer induction:
V_out = V_in × (N_tapped ÷ N_total)
As the motor turns the reduction gear, the carbon brush moves across the coil turns (N_tapped). Because each individual turn contributes less than 1 volt of potential difference, the voltage transition is virtually infinitely step-less and continuous.
Remote & Closed-Loop Automatic Operation:
In modern industrial automation, the motorized dimmer is integrated with a closed-loop feedback system:
- A temperature controller (e.g., PID controller) or PLC monitors furnace temperature or test current.
- When temperature falls below setpoint, the controller energizes the motor’s “Increase” relay, raising the output voltage.
- When setpoint is reached, the motor stops instantly, maintaining constant thermal equilibrium without power chopping harmonics.
3. Single Phase vs Three Phase Motorized Dimmers
| Feature | Single Phase Motorized Variac | Three Phase Motorized Dimmer |
|---|---|---|
| Input Supply | 230V AC, 1-Phase, 50 Hz | 415V AC, 3-Phase 4-Wire, 50 Hz |
| Output Range | 0V to 270V (Stepless) | 0V to 470V (Phase-to-Phase) |
| Current Ratings | 2A to 100+ Amps | 10A to 1000+ Amps |
| Mechanical Design | Single toroidal core with top motor drive | Gang-mounted 3 toroidal cores on a common motorized shaft |
| Typical Enclosure | Sheet steel ventilated enclosure / open type | Heavy-duty industrial floor-standing panel |
4. Key Industrial Applications
- Industrial Furnaces & Ovens: Precise voltage regulation for molybdenum, silicon carbide (SiC), and nichrome heating elements without high harmonic distortion.
- High-Voltage Testing Laboratories: Gradual voltage ramp-up testing for transformers, cables, switchgear, and insulation breakdown (dielectric testing).
- Electroplating & Anodizing Rectifiers: Smooth primary AC voltage adjustment before transformer-rectifier DC conversion.
- Motor Testing & Soft Starting: Gradual voltage application for testing inrush characteristics and torque curves of electric motors.
- Servo Voltage Stabilizers: Serves as the primary regulating autotransformer inside heavy-duty 3-phase servo stabilizers.
