1. Core Construction & Components

A motorized variac combines high-precision electromechanical engineering with electromagnetic induction:

  1. Toroidal Core: High-permeability CRGO (Cold Rolled Grain Oriented) silicon steel wound into a seamless doughnut (toroid) shape for minimal magnetic flux loss.
  2. Copper Winding Track: Precision-wound insulated electrolytic copper wire with a precision-machined, smooth exposed commutator path along the top surface.
  3. Carbon Brush Assembly: A high-conductivity carbon-graphite contact brush that traverses smoothly across the bare copper track without scratching or sparking.
  4. Drive Motor & Reduction Gearbox: A synchronous AC or DC servo motor coupled with a high-torque reduction gearbox to drive the carbon brush arm with precision micro-steps.
  5. Limit Microswitches: Safety limit switches that disconnect motor drive power when the brush reaches minimum (0V) or maximum travel limits.

2. Working Principle & Automated Voltage Control

The operating principle is based on Faraday’s law of autotransformer induction:

V_out = V_in × (N_tapped ÷ N_total)

As the motor turns the reduction gear, the carbon brush moves across the coil turns (N_tapped). Because each individual turn contributes less than 1 volt of potential difference, the voltage transition is virtually infinitely step-less and continuous.

Remote & Closed-Loop Automatic Operation:

In modern industrial automation, the motorized dimmer is integrated with a closed-loop feedback system:

  • A temperature controller (e.g., PID controller) or PLC monitors furnace temperature or test current.
  • When temperature falls below setpoint, the controller energizes the motor’s “Increase” relay, raising the output voltage.
  • When setpoint is reached, the motor stops instantly, maintaining constant thermal equilibrium without power chopping harmonics.
