Carbon Brush Inspection & Replacement

The carbon brush is the most critical wear item in a servo stabilizer. It rides on the variac coil surface, transferring the variable voltage tap. Worn brushes are the #1 cause of servo stabilizer failures.

  • Check brush length every 3 months. Most brushes are 25–35mm new. Replace when worn down to 8–10mm.
  • Inspect the variac contact surface for grooves or discolouration — a dark, smooth surface is normal; deep grooves indicate excessive wear.
  • Always replace with OEM-specified grade carbon brushes. Using the wrong grade damages the variac surface.
  • After replacing brushes, run the stabilizer for 2–3 hours at light load to allow the new brush to “bed in” to the variac surface.

Cleaning Procedure

  1. Power OFF and isolate the stabilizer completely from the mains. Use a lockout/tagout procedure.
  2. Wait 5 minutes for capacitors to discharge.
  3. Use clean, dry compressed air (not high pressure) to remove dust from the variac, transformer, and control board.
  4. Wipe the variac copper surface gently with a lint-free cloth if carbon dust has accumulated.
  5. Do NOT use water, solvents, or chemical cleaners on electrical components.

Oil Cooled Stabilizer — Oil Testing Checklist

For oil cooled units, annual oil testing is essential to verify insulation integrity:
